Once I recorded a 90 min flight to a single ACMI file by mistake. On my current rig with an SSD, it still took ~45 mins to get back to the 2D menu from escaping the 3D world…

have you tried cleaning out your acmi and briefing folders? There used to be a bug in older versions when you had “append new briefings” selected in the setup editor, and sometimes removing the old briefing.txt helped with the issue (though I seem to recall that bms crashed when exiting 3d which sounds a bit different from what you’re experiencing).
I have made it part of my bms launcher script to remove everything in those folders before launching bms itself.

Only with very large ACMI recordings though. Normally, its seconds…

Had the same Problem! Solution was easy: the freeze After exiting resulted from an incorrectly saved ACMI file. Check your ingame acmi folder for Any Strange readings As well as your acmi folder in your bms install Directory. Delete the illfaded Data and you should be good.
To further avoid this: set your acmi filesize to 1000 mb to have one tape per flight instead of 753 small ones. -
